Have you tried to make a blade from (thicker) HCS for the plane?

"David" made/make top line razor plane for the hobby market. It is a 3 in 1 unit, in that the blade can be mounted in three positions, central as in the Zip, at the nose for a shoulder plane, and at the rear on a curved surface for planing concave surfaces (similar to a curved base spokeshave). http://www.modelflight.com.au/access...s_model_rc.htm
Blades about 4 times the thickness of a safety razor blade and fit wherever a safety blade will fit, and are able to be sharpened but last for years with a litle care. Used to be available from Hobby shops.
David is about the forth item in the list in the link above but listed as out of stock. There is a different unit listed further down with replacement blades offered as well.
