    Default pop rivet length

    Is there a rule of thumb which determines how long a pop rivet needs to be in relation to the materials being riveted? I'm putting together some boxes with Al/ply/Al sandwiches on the edges and want the rivets to be long enough for max strength without too much sticking out into the inside of the finished box. Thickness of the sandwich is about 12mm.

    Dunno about a rule of thumb, but the packet will give a "grip length", which in your case needs to be at least 12mm

    I think as an apprentice I was told they should go through and protude by the diameter of the rivet.

    Depending on the thickness of the materials, you might be able to alternate rivets from inside and outside. In this way, you only have neat rivet heads showing inside or outside.
    Should work well with a sandwich 1.5mm ali, 9mm ply and 1.5mm ali provided that you keep the flanging fairly wide so that the rivet lines are well in from the edge of the ply and the ply is decent quality stuff.

    Predrill ali first debur both sides, with minimal clearance between rivet and strip, then drill a no clearance hole in the ply. Rivet in gun is gently tapped into ply and and pulled. On pulling the rivet will seat as tightly as possible against the ali face and then expand within the ply along its length until it snaps the shank. Have also set smaller rivnuts in ply in much the same way.

    Fair bit slower than through riveting and not well attuned to an air riveter or similar, but produces a very strong and tidy product. DO NOT attach handles, stand adaptors, suspension points, tie down points etc this way, I always through bolt these with a large area metal backing plate on the other face.

    I have built a number of roadcase sets this way, they have been light, strong and long lasting.

    I wouldn't trust a pop rivet to hold in ply.

    Default rivets

    Hi there: I usually rivet thin material; 3/16" total, and allow the same amount to extend if I am countersinking. So my rivet length at start is 3/8". Sorry about the Imperial versus the Metric measurements. Wayne.

    I think the dia of the rivet was the answer I was after. The rivets into the ply is a good idea too and might find some application in certain spots but is probably too slow to do the whole box that way.

    A close (to the pop rivet diameter) fitting washer will allow pop rivets to hold softer material.
