I installed some gates that were made out of 50x50shs and about 6m wide 3m tall, the btm hinges was a tapered bearing much like a front wheel bearing and the top was just a deep groove ball bearing, both brgs were mounted on a bracket that had adjustment slots for alignment, maybe something similar would suit.

Cheers Pete. The door has to fit a rylock frame that has already been ordered by client in their window/door schedule that the architect organised.

So it seems that you might be looking at making the door no heavier than the rylock hinge/s will handle or changing the ordered hinge/frame to suit the door you make.

Do I have this correct ...
the client, on the advice of their architect, is installing a one piece aluminium door frame (which is also pre-finished) for which they want you to make and fit a solid wood door.
Given the door weights posters have been talking about, are you sure that the aluminium door frame will be stiff enough / strong enough to hold the weight?
In your quote you may also want to include an allowance to cover retouching or repairing any scratches / dings installing the door causes to the door frame.regards from Alberta, Canada
