I have a problem with the gearbox. When putting it back together, I cracked the back screwing the lid on. It was really hard to do and I had to use a lot of force. I bought another gearbox and putting it back together the same thing happened. As you can all imagine I'm quite upset/annoyed and don't know what to do. Is the gearbox fixable and how do I stop this happening again?

I would be getting another case, as for why it's happening, I don't know. Is the bearing the same size as the old one? Do you have the old one to compare? When I did mine, I had to install all the shafts in place before I put the lid on and didn't put any screws in until the two parts mated correctly.
As I remember, all the bearings were a tap fit with a small hammer and very little force needed to be applied. Did you put the bearing in the housing first or on the shaft first? Generally they will be tighter on the shaft so should be installed on that first and then they slip into the housing snugly, it's all to do with surface area.

These are just some thoughts that may or may not help.

The bearings are not an easy fit. They required a bit of force to get them seated (in the housing). I made sure I bought the same bearings as were in the gearbox before. They are all quality Nachi bearings.

Looking at the parts diagram, all I can think of isthat the bottom shaft wasn't quite lined up when you pulled the housing together. It looks like the back is broken unevenly which could indicate that Hard to tell at that angle.

One way to eliminate using force, is to use a heat gun on the housing and slip the bearing into the freezer an hour beforehand.

Heat expands the housing and freezing shrinks the bearing, use to do this when rebuilding 2 stroke motors. Most of the time the bearing would just drop in the housing and once it cooled/warmed to equal temp, it was tight

Thanks DJ. That sounds like a good idea.
