    Now that I had worked out the crown moulding, next up was to work out the crown moulding profile templates. The plans from Klockit called for a different profile, but:

    • I didn't really like it and wanted something a bit more detailed; and
    • I'm going to be spending a kings ransom on other router bits later on so I was only going to do the crown moulding from bits I already have.

    I had to be very careful here and be exact, my process was to work the plans out digitally in Illustrator, then print the templates out transfer them and make them from MDF. I took it slow and steady when I was shaping the MDF templates out on the spindle sander, as a mistake here or the slightest bit out would transfer across to the real thing when I get there. I'm happy enough to stuff up a template and have to redo it. All up for the 3 templates I probably took an hour each on the spindle sander.

    Total time was probably a good full day.

    Part of this journey on the grandfather clock is stocking up with some things I don't have, hardware wise. I've got a fair bit of routing to do where the grain will be long and short and to make my life easier, after some research and watching a few videos online I contacted Grahame at Professional Woodworkers Supplies and this duly arrived at my doorstep.

    It's a compression 1/2' bit from Whiteside, which they call 'The ultimate pattern trim bit', it's a nasty sharp looking bit of gear.

    With the threat of some nasty weather that was meant to hit Melbourne Friday just gone and continuing into Saturday, a trip out to Mathew's Timber wasn't looking too good. But the morning started off okay and and so off I went with my trailer and wallet.

    In the lot of Fijian Mahogany is the grandfather clock waiting to be born. There's a length of 4" square x 2.7m length of timber in there which has some fiddleback running through it, I'll use this for the columns.

    While I was there sorting through all the boards I saw a small pack ready go off and be delivered somewhere. I asked the bloke on the smallest off chance that they just hadn't unpacked it and put it with the rest of stuff in the racks. But no, it was ready for delivery somewhere. In it were boards of Mahogany 400mm + wide, which I'd love to get my hands on. So I'll put in phone call this week to see when they will next get some stuff in of that size so I can pick up some.

    This isn't a groundbreaking update, but anyway.

    Mathew's Timber called me last week that my order was ready, 1 x 500mm x 50mm (give or take) x 3.4m and 1 x 460mm x 50mm (give or take) x 2.8m lengths of Fijian Mahogany. I wanted board wide enough that I could book match the split crown moulding and either book match the back panel or do it in one board. I've got plenty of spare stuff now that when I get there I can be choosy about what I'll use based on the grain and colour.

    Since I don’t want to have multiple jointed boards, say for the split crown or back of the case, I went for wide boards so that I could bookmatch them. That posed a problem, how without a bandsaw mill, or access to one would I rip the wider boards?

    I’d heard of frame saws, so I did some research and watched lots of stuff on YouTube. After a lot of navel gazing I decided this is the path I’d go down. So I put an order for the parts for a roubo frame saw from Blackburn Tools Blackburn Tools - Roubo frame saw parts

    For the saw blade, I’ll go down to my local bandsaw bade supplier who also supplies to mills and get a 48”x4” blade cut to the right tpi.

    So as I wait for the gear to arrive I looked into the plans for the frame saw which are also supplied as a PDF download from Blackburn Tools. I printed them off and had a look over them. In the videos I watched on YouTube, most people had gone down the tradition path with the roundly handle thing, when I looked at the plans I couldn’t see how it’d be too comfortable to hang on to and I remembered that some roubo frame saws I had watched on YouTube, some people had adjusted the handle design to have a pistol grip taken from a crosscut saw.

    This made great sense, so I looked to my Disston #8 crosscut saw and it’s handle. Adding this will go to the handle being a bit more than the recommended width of 24”, to 27”, which will still comfortably fit to my shoulder width, so I reckon it’ll be alright.

    Next up I’ll get a template going for the handle so I can throw it on router table.

    On the Blackburn Tools website it calls for a straight grained timber and just because Mathews Timber have it and I’ve never used it, I’ll use American White Ash.

    The hardware from Blackburn Tools arrived a couple of weeks ago

    So the next thing to do was to head off again to Mathews Timber. I was thinking of a timber from the US, maybe white ash or white oak. After rummaging around I found some white oak I liked the look of, but the instructions from Blackburn Tools said something with a straight grain. The lump of white oak I found looked pretty good, but I ended up going for a lump of 150 x 50 x 1600 tassie oak, wasn’t too cheap but I’d budgeted for the cost.

    Next thing was to trace the patterns out.

    The instructions ons called for tenons, but with a Domino why not use it instead I thought.

    Arms are 41 x 31 x 1260 for a 48” blade.

    Handles are 24”, but with the Disston #8 handle added to the length of the primary handle, it takes it out to 27”.

    Next weekend I’ll shape the handles up.
