Just a couple of tips on the wiring.

In the first 2 photos, you have heavy duty wires in terminals 1,2 and 3 of the G540. The power for the g540 connects to terminal pins 11 and 12.

I've has a few people complain that the G540 won't power up due to them confusing which end is pin 1 of the terminal block. Lucky the inputs on the G540 are opto-isolated so no damage is usually done.

For a wiring reference have a look at the controller kit schematic I have done here.

It shows a comprehensive wiring diagram but you only need to wire the functions you need. If you aren't using limit switches then you don't need to wire them up.

Also, when doing the wiring, try to be consistant with the colours. Use brown for mains active, blue for mains neutral and green/yellow stripe for earth.

Then use red for +ve supply, black for -ve supply. Colours for other wiring is your choice?

By using the correct colours for mains and DC supplies, it will be easier for others to understand your wiring.

Just take your time and you'll get there quicker than you think.

Thankyou Peter, yes I thought I had confused pin 1 and 12. The wiring was too heavy.

The machine is a Chinese 6090.

I've had help over the past couple of days wiring and testing the controller, the wiring is now of correct size and colour.
The steppers are 3amp written on them but any info we could get on the net said they were 2.8amp, we used 3k
resisters as the only choice Jaycar had was 2.7k or 3k.
Checking the wiring for the motors before we disconnecting them, one of the motors had two wires reversed, though
when it was operating originally, the problem was skipping a few steps here and there nothing else? We have tried changing it back but hadn't made any difference.

The problem we have now encountered is that a page keeps popping up saying click here to fix low active.

When trying to jog the steppers they appear to oscillate up to 5 or so steps in each direction whilst slowly rotating in the desired direction. They sound like they're emitting
a loud grinding noise.
sometimes it pops up Estop but I haven't pressed the Estop.

We have run through the setup guide several times and rechecked the wiring was correct, also have used the G540.xml setup file as well and
adjusted it back to 640 step per mm as per it's guide.

Any thoughts as to what the problem may be, we're at a loss.

PS. Forgot to mention that the motors do lock up at power on.

I can't believe the difference the G540 controller makes, just the noises it doesn't make is amazing.

Looking forward to posting some good projects instead of whining.

Onya Geoff!!, I'd still be fumbling around if it wasn't for him
he's got the "can do and until" attitude all rolled into one.
He does everything he can do and then researches the problems until
they're sorted.

Thanks to Peter too, the G540 has made such a difference to my
machine, also the pick up that I had put pin 1 at the wrong end.
I knew the wiring wasn't coloured correctly and was on the large
size, but it was more the running something to see if I could find
the right pins, then go and get the correct wire for the job.

I've been stuck working the home show this weekend and haven't
been able to re set the machine up in my shed, I'm looking forward
to some quality time later on during the week to start my next learning
process. Though I'm better at using a computer than wiring up electrics.
