    Default Making Do With What You've Got!

    I'm a bit light on for materials at the moment.
    So I'm making do.

    Fair to say the forks for the Brough will be made from very recycled material.
    Or good old fashioned junk!

    This is some more stuff I've found laying around that should help.

    I had a piece of steel that was just right for the base of the suspension tubes, but it was to narrow to be able to cut the shape I needed from it.

    So I put three cuts in each end and bent the steel around to close the gaps, then welded them up.

    After cutting the metal in half I welded a couple of washers onto the end to make it thicker where the bolt will go through.
    I'll attack it all with some filler later day hopefully getting some good shape into it, and making it all look like one piece.

    A bit more of the forks are done.
    I've made the two suspension tubes and there looking like they should be right.

    I'll make up the plates that hold the front wheel in place today.
    It will take a hole lot of cutting and grinding to shape them.
    So at the moment I'm just waiting for the clock to reach a reasonable hour to hit the noise button.

    It's good to be able to sit the wheels in place, it looks like everything is lining up pretty well.
    Don't mind the tyres at the moment they look a little thin.
    They'll be swapped out for larger profile ones later.

    I've had a bit more of a go at the recessed area in the tank.
    As you can see with the forks on full lock the fit is pretty tight.

    It's a nice place to be at when you can see that it's all coming together!.
    From here it's all just details.

    I was a little bit out thinking I'd get the plates for forks made in a day.
    It's turned out to be more involved than I first thought.

    The first picture below shows pretty much how I went about the process.

    The temporary plate that I first made gave me the distance between the forks and the suspension tube.
    From that I draw up and cut out a template of MDF.
    Next I cut out the parts I needed to form the plate, the steel is from an old bed frame.
    There's two boss' on the plate as well, their made from bits of water pipe and washers on top.
    The front of the plate is heavily offset, to do that I cut the front of the plate away and a crescent shaped spacer to shift it back.
    After that it was all just a case of welding it all together.

    Then I ground the welds back and cleaned them up with filler.

    Now I need to weld up the second plate (hopefully remembering to do it in reverse to the first).
    That should pretty much take up the rest of the day for me.

    While making the plates I've been looking at the ones I made more than 10 years ago for the Harley.

    I finished the second of the axle plates and cut the slots in the suspension tubes for the springs.
    The plates fit well and with the wheel in place everything runs freely.

    It was a bit nerve wracking cutting the slots it was done fee hand with an angle grinder.

    I've also made two of the four springs I need for suspension.
    That was done by winding wire around a piece of steel rod.

    I've been in the shed since early this morning working on the forks.
    The really early start is great at the moment for beating the heat.
    But more than that I'm just having great fun building the Brough.

    Things are looking pretty rough at the minute.
    You may notice a few blow throughs in the metal, some of it is just made from curtain rod and it's as good to weld as paper!.
    But the good thing it all works.
    The photos above show the range of movement from full lock up, then full down and lastly the centre position where they will be set.

    The forks will be locked in place when the bikes finished and there'll be no movement in them.
    But it's satisfying to know that if any of this was real it would work!.

    I'll clean up what I've done and start shaping the brackets I've made by laminating them with MDF to fill out their appearance.
    The one I'm really looking forward to doing is the arch across the suspension tubes.
    It needs to have the brand name CASTLE on it, I always enjoy that kind of detailing work.

    I'm concerned for you Trevor when you mentioned "beating the heat" in Tasmania, when you came from Mildura......

    On the rough looking comment, "The Bog Master" will sort that, easie, peezie.....

    Also while I realize you have a bush location, removing the curtain rods to make bike parts is up there...

    In the mean time, I'm still in awe of your imagination, creativity, ingenuity and dedication to deal...TOP JOB, sir..

    Thanks Peter glad you like the way the bikes going (or not in this case cos it ain't real!).
    Mildura's just dry heat where as down here the humidity gets way up there.
    I've just come in from the shed I reckon that will do for the day.
    I started about 3 this morning and there's been a lot of bodyfiller chucked around.
    Curtains aren't a big worry here the only things looking in the windows at night are wallabies and wombats!.
