Alex, unfortunately the borrowed gears will have to be replaced, as they're used and modified.
Beall supplied the replacement gearing to put back into the kit, in case you're wondering where to get spares from, also used a 7 mm tube from the pen kits.
Showing both sides of the 60t and 22t and how they were connected, 7mm drilled and the 7mm pen tube fitted, these were then drilled and pinned as Superglue doesn't work on these.
Drilling these out required real care as the drill could go to the centre of the "D" bore, making them slightly off centre.

Finally the 50 is connected to the driven shaft.

2 spacers approx 12mm (1/2") long with a 1/4" bore, will be required to help support the shafts.
2 spacers were also made approx 45 mm long X 13 OD X 1/4" ID. These go on the shaft that holds the wheel to be cut, one either side, this allows for a 45 mm wheel, std pen bushes are ideal to allow for 32 mm wheels.
When it's all assembled, measure the centre of the wheel, and set the stop for it, doing a non powered run to check.
Once you've done one side, the fun begins. Doing the opposite side, I turn the wheel around and put the PW in reverse, the tricky part is getting the end of the cut to line up.I again do a non powered run to check that all is OK, adjustment can be made by rotating the wheel slightly to get it correct.
Make sure that all the rubber "O" rings are in good condition, I ended up replacing them with "E" clips.
DO NOT run the PW in reverse with the router running as it will widen the groove. I used 3/16 veining bits (T306) or 1/4" coving bit (T408) from Carbitool for the cutters, and each wheel has 24 treads, the number of holes in the disc.

Hi Kryn, Thanks for the detailed info, greatly appreciated. I haven't tried your configuration as yet, as I'm still trying to scrape those layers of dust off the Wizzard, however, I did try and cut some gears as proof of concept. Had some fun and games until I realised I was measuring a 50TPI gear for use as the 60TPI diameter. Once corrected, suddenly everything meshed (lirterally).

This is my attempt and the acrylic gears should readily hold hands using some CA for persuasion. Alternatively I could cut some matching holes for a/some alignment pin(s) if there is too much pressure for the CA.

The laser makes the centre hole a simple procedure. The only problem with the gears were that they are transparent and once I put them down in the workshop it took me about 1/2 hour to find them. I should cut them out of coloured acrylic.
If you have the need for extra gears all you need to do is ask... worst I could do is say no but you'd have to catch me on a really bad day for that. I may charge for the cost of the acrylic (depending on requirement), several smallish gears (around the 60mm dia.) is not an issue, however, large requirements would exhaust my supply and replacement is expensive.

Alternatively if you or any other thrillseeker are interested in scrolling some gears yourselves, this link would be a good start and worth the few shekels for what it can generate.

Do you have any pictues of treads you have created and any chance of a few sly photos in making?

My pleasure to help out, The CA will be plenty strong enough for the perspex gears, the only reason I pinned mine was that CA didn't stick.
Have you forgotten the Golden Rule, measure twice cut once. Don't worry even measuring 2-3 times, I still do it wrong. Even if they're not clear, I have trouble like that, put something down, and the gremlins hide it from me. I did make a new top for the laminate trimmer/PW mounting, as I found it a bit on the small side, can take a pic of that also if needed along with the spacer blocks.

Do you have any pictues of treads you have created and any chance of a few sly photos in making?
Shees, where's your spirit of adventure,. For a pic of a finished wheel look up Crowie's Monster Trucks. Will get some pics of a wheel later today when I get back from doing the bus run, I volunteer at a local Day Centre 2 days a week all day and 3 days every 3rd week. The 3rd day is in the morning and afternoon picking up and dropping off clients.

Everyone keeps telling me that using my left index finger with the thumb's nail as the marker is not an accurate way of measuring (especially for items over 1 meter).

The only association I know of, is that I supplied Peter (Crowie) with the wheels for his trucks, and yes I'm a crow eater but not a supporter of aerial ping pong, if I had my way it would be banned off the idiot box.
I have a bad habit of seeing something or an idea on the comp then forget where I saw it.
You're able to laser cut gears, so you have more technical expertise than I would ever have, my expertise comes from T&E (Trial and Error) I have enough trouble using a laptop, but can use Autocad for my design work.
Maybe you need to paint the gears an iridescent colour, so that it won't get lost on the bench.
I have an unusual pen blank, made on the Wizard, will post it when I've cast the resin to finish it. It'll "screw" the brain..

You can be forgiven for your origin, but patronising with those NSW's... there is a limit!

Trust me so is my laser cutting (T&E). The cutting is accurate... the design isn't... WYSIWYG.

Apparently there are a lot of them under benches, because owners found them to difficult and fiddly to use.
