More progress today. Blower is now mounted on top and it's not a tippy as I thought it would be. Nice and stable.
I'd appreciate some input on how to connect the rectangular blower outlet to the filter cartridge.
Options I'm considering:
1. make a rectangular cross-section 90* bend from MDF and metal/polycarbonate sheet, or
2. make a rectangle-to-round transition and use 6" PVC ducting with a PVC elbow.
Thoughts?

I made up an inner template with rounded top edges and an outer template then used a heat gun to soften the 6" PVC pipe. I pushed the outer template over the pipe with the other template in the centre. It took a number of heatings but it worked out great.
BTW. I used the pipe end with the larger joining diam.

I installed mine on the outlet of my modified 2HP DE. I had to fasten the pipe to a wooden "collar" which was then fastened to the DE outlet with nuts and bolts.

The fitting at the top that connected the 6" flexi to the dust extractor 4" inlet is now a 6" inlet into the dust extractor body

Thanks heaps. Looks great. The OD of 6" PVC is 160mm, so I assume that's 160mm flexi?

Something else to consider is using a bell mouth hood entry to the impeller like this.

Did the bell mouth inlet improve the performance Bob? I had a quick read of the thread you linked, but I didn't see any before and after airflow measurements. Did you do any tests to verify if the bell mouth helped?

Option 1 is the way Clear Vue do it on their Cyclones. You have the option of making it any length you need and you can pick the best radius if you have room. Per the "Cookbook" on page 56 a square radius duct of 2R has the same drag equivalent of 17' of straight duct as a 1.5+R round duct shown on page 54. Now a single elbow to the filter doesn't seem like it would have a big impact on flow but it is going to be 2X better than using a transition and a flex hose 90º. Like Bob said "OTOH every little bit helps".
If you make that bend with a clear plastic you might be able to watch the inside of the filter to see how long it takes the dust cake to build up and it will certainly let you see when the collection bin has overfilled.

Thanks for the link. That's what I had in mind. Customisable, as you say.
I wasn't planning to use flex because H&F only sell it in 3m lengths of 150mm (which wont fit over 150mm PVC) and 160mm Speedlock is well over $50/m plus $18 postage. For that reason I was going to use a standard PVC elbow. However I'm warming to the idea of a Clearvue style bend.

That looks great Bob. I have a small sheet of 3mm thick PC I hope to use for the curves. I may have to heat it to get it to bend that tight. I was planning to route 5mm deep grooves and epoxy the PC into them. That would remove the need for the all-thread.

I also thought about epoxy but just about everything I make mechanically is designed around being able to be pulled apart and this drifts into simple things like this short bit of ducting
3mm PC seems like a bit much and I would maybe save something that thick for use where its impact strength would be more usefully employed.

The Clearview looks like a 90o going from rectangular to rectangular. I though you wanted to go from rectangular to round?
BTW - The 90o with flex I used makes two fifths of five eights of very little difference to the flow.
