Chris I do plan to make it as efficient as possible, not sure if read something else in my answer. What I meant is a Thein baffle or cyclone wont remove everything, and what is left over is handed over to the filter, not that I in anyway want to send any more than is necessary in the direction of the filter.
When I was in Bunnings the other week I looked at some 3mm board, and I thought it was a bit stiff for bending, but perhaps some heavy plastic might do the job.

What I am saying is if it is made to properly separate you don't need filters as the exhaust will be clean enough to vent to atmosphere, why aim for anything less? The 3mm MDF can be used to make the pattern not the cyclone.
Personally I would use a light galvanised sheet and lots of Sikaflex, bugger soldering it. Using Sikaflex would mean a far quicker and easier assembly of a conventional cyclone if you went that way.CHRIS

Just been reading your last note regarding cyclone unit. I was wondering have you heard or know about HIP plastic sheeting, it is also know as High Impact Plastic which you can buy in varying thicknesses and colour. Given that this type of plastic sheeting is very flexible it may resolve the type of material for the cone. As for making the pattern you would be able to get thin cardboard in A0 and A1 sizes which should suffice for making the pattern; enabling you to transfer that to what ever material you use.
I used thin galvanized sheet metal as it was easy to form the cone shape without having to use a sheet metal roller.

Bit of galv sheet might be easier to form, but then how do you afix the 6" inlet easily?

In my build I used a product called Plastibond or you could use automotive bog, and there is always one of the Sikabond, liquid nails to bond the outlet and inlet pipes to the sheet metal.
With bending the sheet metal into shape, all I used was a 3" dia water pipe held in the vice. Then I gently bent the sheet metal as if it was going through a set of rollers.
One important thing I forgot to mention is once you have marked out the pattern onto the sheet metal add 13mm to the outside line of the pattern. Then before you start bending the sheet metal onto the cone shape you need to fold each side of the cone where they meet to form a hook; and this will become the joining seam.

This thread might give you some ideas for the cyclone cone............https://www.woodworkforums.com/f200/d...cyclone-79412/ I'm by no means a metal worker but follows Bills plans it wasnt that hard and apart from a blockage 12 months ago where I had to cut the cyclone open to fix it, stupid supposed friend and wet oregon fascia boards going through the thicknesser, a pice of clear acrylic and its still working as well as when it was made.
