When you are assembling the pens in the press, are the ends tending to wander or are they staying square on to the tube throughout the insertion process?

As Kev has said, you must make sure that you start the parts off square to the tubes. I find that starting them off is the hardest part of the assembly. Just make sure you just push the part in about a millimeter and then rotate the blank around to check that it is true. If not, try to straighten it up with your fingers and keep doing this until you are sure it is straight, and only then, push it the rest of the way in. Good luck.
    Really like the burl pen.

very nice piece of wood in number 1 (or should I say No 6)

    Splitting is a bugger

could be insertion issue like KevM and Treecycle have discussed - you could try a bit of lubricant in the tupe for easier assembly as suggested by one forum member (sorry not sure whom)

could also be a bit of glue in the tube

I've had a couple split long after assembly as the wood dried out more in office aircon.

Don't know what the timber is in #6 but it is really nice

As with splits I sometimes have a problem lining up the parts square to the tube (nothing to do with age or eyesight).

I make sure there isn't any glue in the tubes and then I usually chamfer the end of the brass tube to help thing along in case I don't start square.
