Thread: Cutting holes

You can buy a circular hole jig for your router or you can make your own.

To cut 15 inch speaker holes I just screwed my router to a piece of 3mm MDF and then plunged the strait cutter blade through the MDF. I then carefully measured 7.5 inches from the far side of the router bit and put a 1/8 hole through the MDF. On a test scrap sheet material put a 1/8 pin through the hole a test that router scribes desired circle. Move hole to fine tune, as necessary.
Carefully mark centre of cut-out on speaker box. Cut groove, in several stages to required depth. Move rotation hole and extend groove towards centre until you get to required inner flange diameter. Slowly increase depth of inner part of groove until box material starts to break through. Finish with sharp edge and sandpaper.

This process keeps the centre cut-out in place until the job is almost finished and also provides a rebate so that the front of the speakers are recessed flush with the box panel.
