Back in july last year I set my Woodfast Mini lathe up with a 1HP 3-Phase motor with a 19 mm shaft and a VSD.
The original 1/2 HP Woodfast motor uses a 14 mm shaft and although I could have drilled out that pulley to 19 mm, I did not want to do that because of the hassle of going back to original motor if I ever decided to sell it.
I contacted Woodfast about purchasing another pulley and they did reply and said it would take about 8 weeks but the i realized that if I drilled out a Woodfast pulley that would not leave much metal on the pulley for the locking screw so I decided to have a crack at making my own pulley
Firstly I turned up a blank (in lathe chuck) also shown is the original.
Originally I was only going to make a 3 (instead of a 6) step pulley which combined with the VSD would give me more than a sufficient range of speeds, but I decided to go all the way with a 6 step.

The shaft on the 3 Ph motor is a longer than the Woodfast motor so I could make the pulley longer and locate the locking screw outside the belt contact area
Then I had to work out a way of forming the 3-rib V-belt grooves.
I shaped a bit of tool steel using a thin kerf cutting wheel and a dremel.
It's not a super neat fit but hey - it works.

FInished pulley.
The tool galled and chattered a couple of times and roughed up a couple of the Vees but I made theme smooth enough for the belt to run freely with a needle file and bit of wet and dry

All done, 3Ph motor is also slightly quieter than original motor even at 100 Hz

I have set the motor up to cover and range of 20 Hz to 100 Hz (actually can go to 120 Hz) so I will probably never use the inner and outermost two steps.

looking good
Would of taken a while to get that tool correct. I did one once but I only made one tooth tool that was hard enough.

Bob
Just keep an eye on your motor temperature if you choose to run it down the bottom end of the range.
I have become aware recently that some of our VSDs at work have a separate cooling fan for just this purpose. I doubt that you will be putting the same level of demand on your lathe, but it is worth bearing in mind if a job comes up where you need to run it at 20Hz.
Having said all that I think your 6-step pulley is going to eliminate the need to use 20Hz for any length of time.

Shed updates
Just an update as to what's happening in my shed since January.
I have added a VSD to my DP - more details here.

Currently I'm building a natural gas powered forge - this is not initially going to be used in the shed as I don't have a gas bayonet in the shed (yet)
SWMBO is allowing me to keep it on the back veranda because she has a strong interest in using it for some glass work but when visitors come it has to be moved pronto into the shed - hence the mobile/trolley arrangement.
WIP here.

Will we be seeing a funny vid of you chasing the forge around the back veranda, once you light it?

Great to see you are forging ahead with your retirement. It really does beat the hell out of "work".
