I'm not sure you should have been trying to use a bit that was only 0.478' diameter, but as to how to undo, when I have been overtight when doing up I use a hammer or mallet on the spanner to undo....

My experience is different to that. There have been at least three versions of the controller, presumably each being an improvement on the previous.. Perhaps you were sold old stock?

I agree it could be either worn brushes, or the speed controller, which were iffy in earlier models - I have replaced one of mine.

I haven't struck this problem, but I recall some others have, and found dust in the switch to be the problem.
