Hi WW. Yes, a lot of mucking around, but then that's what quality shed-time is about, isn't it?
That's what Bob suggested, but I doubt you will be able to tap such a shallow hole with anything other than a very specialised bottoming tool - the bottoming tap in my set still needs several turns to start cutting full thread. If you can get a sound silver-soldered joint, it ought to be as strong as solid brass, so no real need for tapping the head, IMO.
I'll keep fooling about with this & report back if I get it right. I could just buy bolts, of course, but that would be spoiling the fun, wouldn't it?

That's correct but the other way is to get your self 2 bottoming taps and grind one dead flat and then just grind a small chamfer on the last turn of the cutting thread. This will get you very close to the bottom of the hole in brass. Also grind the last turn of thread off the all thread so the rod reaches the bottom. Solder fills the rest. I have made screws this way that are only hanging on by two turns and they have worked fine.

Awright - I'll give it a go. Have to hit Bunnies sometime this week, so I'll look for some cheap taps to butcher. I'll also use brass rod instead of all-thread so it ends up like a conventional bolt. Otherwise, the thread catches in the hole in the saw plate, which is annoying.
