When you fill the pipe with sand, how tightly do you pack it? I used to successfully bend 30mm OD CuNi tubing with only a 1.2mm wall thickness on an Enerpack hydraulic pipe bender.

Wack a wooden plug in one end (or weld it up!), fill with fine DRY sand and gently tap the pipe repeatedly to get the sand to settle. You're aiming for a sort of coarse vibration. Then stuff in a bit of rag and a plug in the other end and keep smacking it until you can't compress the sand any further and you should have no more problems.

Interference fit? What is the accepted method of removing the die after bending? Big Hammer?

the die pushes onto the pipe with enough friction to mark the surface or scratch gal. When the bend is done it leaves the pipe with a slightly altered shape on the inner face, its this controlled change which allows material to move but is contained within the die body and stops the collapse of the pipe when it is allowed to expand in say a loose die. Some times a whack with a deadblow is needed to get the die off the pipe.

well i hit the former with an angle grinder to get a snug fit, it bends better but still dints the pipe at around 30 degrees, and at 45 its totally stuffed, i tried filling the pipe with sand too, and there was no difference. I will have to get a good former.

To removing the former from the pipe i use a flat head screw driver, it comes off pretty easy and there is no chance of damaging the former.
