The hinge inlays are 4.5mm wide so the spacing between adjacent inlays is 9mm.
I wanted to keep that theme of 9mm pitch with 4.5mm keys on the corners. To cut the corner keys was a challenge and they were cut on the table saw with a mitre sled. How I achieved the 9mm spacing was to cut a series of packing boards from some 9mm MDF!
I would make a cut on all four corners, then remove one packer and again cut on all 4 corners, remove the next packer and so on. At that stage I had the cuts on all 4 corners on 9mm centres but the saw kerf was ony 2.3 mm wide. I had some thin rigid plastic sheet that was about 2.2 mm thick so I restacked the 9 mm packers and added the one 2.2mm plastic sheet
It was then a matter of repeating all the cuts but leaving the 2.2mm packer in place and that produced the same appearance as the hinge. All the cuts were then 4.5 mm wide.The feathers were glued in place, then cut and planed back to flush and then the round holes for the plugs were drilled. I made up a simple drill jig with holes at 9 mm centres to drill the holes.
It is a risky way to do it, as there was 72 consecutive cuts to make but it more or less worked. I think there must be a better way to do it, perhaps a 4.5 mm wide saw blade and then a peg at 9mm centres where you index the next cut from.
Maybe that way if I ever do another one.

Before I will sing songs about your made box couls you provide me your postal address? Frankly spoken the address of house where your box is now. I'm from Ukraine and read some books about Australia. If I remember right the first persons who arrived to Australia from Europe were emprisoned persons (bandits? - English is not my native language).
So if Australia as UK dominion country maintains all good traditions, it will be very good reason to me to immigrate to Australia - take (stole?) your marvelous, superb BOX!

Glad you like the box. I will tell you where it is.When you come to Sydney, go to 109 Pitt Street.......you will see a sign on the door..HSU (East)...... just go in and help yourself to whatever you want...everyone else does........and you are right, there a few bandits there.
